How Custom Cardboard Boxes Are Made: From Concept to Delivery

Most businesses rely on cardboard cartons every day, yet few stop to consider what goes into manufacturing a custom box. Whether you are shipping products to retailers, supplying supermarkets, or sending orders directly to customers, the performance of your packaging matters.
At Imperial Cartons, we manage the entire process in-house at our Melbourne facility. From the initial conversation through to manufacturing and delivery, every stage is handled with care, precision, and over 30 years of packaging experience behind it.
It Starts with Understanding Your Product
Before any design work begins, the most important step is understanding what the carton needs to do. What is being packed? How heavy is it? Is it fragile? Will it be stacked in a warehouse? Transported interstate? Stored in cool rooms? These practical considerations determine how the carton should be designed and manufactured.
Rather than offering a one-size-fits-all solution, we take the time to understand your product and your process. This ensures the packaging supports your operations, protects your goods, and performs reliably throughout storage and transport.
Structural Design and Engineering
A custom carton is more than folded cardboard. Its structure determines how it performs under real-world conditions.
The design stage involves selecting the appropriate carton style, considering load requirements, stacking strength, and ease of assembly. Internal dimensions must be accurate to ensure the product fits correctly without excess movement, while still allowing for efficient packing.
For businesses focused on freight efficiency, design can also influence pallet configuration and space utilisation. A well-designed carton reduces waste, improves handling, and contributes to smoother logistics.
Our in-house design team works closely with clients to ensure each carton is built for its intended application. Every detail is considered before production begins.
Sampling and Prototyping
For more complex or specialised designs, producing a sample is an important part of the process.
A prototype allows you to test fit, assess strength, and confirm the carton performs as expected in your environment. Adjustments can be made before committing to a full production run, reducing risk and ensuring confidence in the final result.
How Corrugated Cartons Are Manufactured
Once the design is approved, the manufacturing process begins.
Corrugated cartons are produced from combined board, which consists of flat linerboards and a fluted medium bonded together. This construction provides the strength and durability required for transport and storage.
Depending on the application, the board is then processed through a series of manufacturing steps. It may be printed using flexographic printing, allowing branding, product information, or handling instructions to be applied directly to the surface. The board is then cut, slotted, die-cut, folded, and glued according to the approved design.
Each carton is produced to precise specifications to ensure consistency and performance. Because we manufacture in-house in Melbourne, we maintain control over quality, lead times, and transparent communication throughout the process.
Delivery and Ongoing Supply
Manufacturing is only part of the relationship. Reliable supply is just as important. Once production is complete, cartons are delivered according to your operational requirements. For businesses with ongoing needs, we support repeat orders and scalable production volumes. With no minimum order quantities, we can accommodate both small runs and larger manufacturing needs.
Our goal is to provide packaging that integrates seamlessly into your supply chain, without unnecessary complications.
Why Work with a Local Manufacturer
Working with a Melbourne-based manufacturer offers practical advantages. Direct communication allows for faster decisions and adjustments. Samples can be organised efficiently. Lead times are more predictable. Most importantly, you are dealing directly with the team responsible for designing and producing your cartons.
For over 30 years, Imperial Cartons has partnered with businesses across food service, retail, logistics, and manufacturing. We are committed to delivering custom cardboard solutions that are reliable, fit for purpose, and backed by genuine expertise.
Custom box manufacturing does not need to be complex when the process is managed correctly. With the right design, the right materials, and the right manufacturing partner, your packaging will perform as intended from production through to final delivery.
